i wouldn't use brush effects to design a font.. either way its gotta be expanded, and a mask/ slice will produce cleaner results.

don't be lazy. Draw it all properly. No type designer worth their weight would ever design a typeface like that.
You don't draw is as a stroke and then expand it. If you did you'd get a shitty font.
Draw each character alone as outlines with the minimal number of points needed. Designing a font take a very long time. If you try and cut corners you'll end up with a rubbish font

surely if you outline the stroke you can then add a stroke to that outline if you want to tweak it later... if that maketh sense
