  I'd look into using a different format.

  Have you ever worked with SVCD? You can render to a full NTSC resolution and playback on your dvd player (computer or standalone), fullscreen nice.

  DiVx is good for scaling too.

  I have no idea if you have any of these things available on a Mac.
