Is it still considered a custom die cut if I were to create a pattern (lets say someones face shadowed out) with small pin size holes. If so is it because they have to set up the pattern with existing dies or do they have to create a whole new set. Also am I limited to text weight or could I do this on cover stock?
If you have done this how much on average did it add to the cost? (20%,10%, 50%)

i haven't done a die cut in many years, depending on many factors, the cost will vary, also, depending on how you get the die cut, via some printer vendor, they will all do a markup. if the vendor is nice they may let you use other peoples die's, but they would be simple, ovals or squares, but yours is def custom so you will have to give them the die design, like an illustrator file with magenta key lines for the die should suffice. a simple die starts at $150-$200 (not including markup) and shoots up from there. and you are not limited to just text weight stock, you should be able to punch through many levels of thicker stock as well...

For something with that level of detail (a halftone of dots die cut) you'd best be served using laser die cutting. Ask them for a sample kit and you'll see what I mean. They have samples of die cut halftones.
